Ray, literally just got round to fitting now...But how do you get the washers off the back of the engine cover....I.e holding the bolts in! I didn't want to break them off without asking the question!?

Just cut the spring washer.

Its a BIG pain to remove them whole, and would be to refit them as well. Its no issue without them, you just need to keep hold of the fastner and the washer if you remove the cover. Trust me its MUCH easier.

If you are determined to remove the washers, I used a pair of pliers and bent each one individually to free them up. I haven't got around to putting them back on yet though!

One thing to be v.careful with is once the washers are off, it's very easy to drop the fasteners in the engine bay or around the side. I'm not talking from experience here but I almost lost one! I guess they would just drop to the floor, but they may get caught in something and with an engine bay that tight, I wouldn't fancy fishing it out! lol
 
Only trouble with the mk 1 is the coolant pot sits higher than the flat surface but i would suggest making a bracket and sliding the coolant pot down slightly using this new bracket :approve:

I got a 1m square sheet of 3mm polycarbonate (which has better thermal qualities than perspex I'm lead to believe...).

Cut that down (used a jigsaw) to a square roughly the size of the cover (take the rubber strip off).
Then using some clamps held the polycarb to the cover and drew an outline (this ensures the curve is about right).
I then offered this up to the car and the cover, making adjustments where needed 'til it looked about right.
Using the clamps again, marked out holes for the Dzus fasteners (had to snip the retaining washers to get them out).
Drilled the holes and offered up to the car again, attached the fasteners where possible and made small adjustments to the holes where needed to get them all in the right place.
Finally, transferred the rubber strip over and fitted :)

I didn't encounter this, I'm guessing as my cover is curved slightly it's ok. Other cars may be different of course!

PTFE washers

I've just bought a sheet of PTFE as was worried about that...
 
Nope the whole thing. The heat bow'd it and then it was touching the Plenum and rubbin! took it off as it looked naff after that!
